    Bangladesh Textile Waste Hits T-Shirt Blanks Before You Print Them

    Nearly half of every cotton tee's fibers vanish in production, before decoration even starts. Here's what that means for blank costs and supplier audits.

    A Norwegian research team tracked a single cotton t-shirt from raw fiber to finished garment and discovered that 44 percent of the material is lost before the shirt ever reaches a consumer. That waste happens upstream in yarn spinning, fabric weaving, and garment cutting long before a decorator touches the blank. For print shops and fulfillment centers buying blanks from Bangladesh, this isn't an environmental footnote. It's a cost driver, a quality signal, and a supply-chain risk that most buyers never see.

    Where T-Shirt Fiber Disappears in Bangladesh Production

    Rakib Ahmed, a researcher at Norway's SINTEF Industry and the Norwegian University of Science and Technology, co-authored a study published in the Journal of the Circular Economy that modeled fiber flows across two consecutive life cycles of a cotton t-shirt. The research assumed production in Bangladesh and use in Norway a typical scenario for European and North American decorated-apparel buyers sourcing blanks from South Asia.

    The team found that approximately 44 percent of fiber mass is lost during production stages, with the heaviest losses occurring in yarn production, fabric processing, and garment assembly. Even after a garment is worn and collected for recycling, only 17 percent of the original fiber can be recovered and reused in a new t-shirt under current systems. The rest is lost to cutting waste, contamination, or degradation during mechanical recycling.

    Ahmed emphasized that most public discussion of textile waste focuses on post-consumer disposal landfills, incineration, or donation streams. But the study's material flow analysis revealed that production waste dwarfs end-of-life waste in volume and environmental impact. "Most of the loss occurs at an early stage in the value chain," Ahmed stated. The research team calculated that if production efficiency improved across yarn, fabric, and garment stages, the share of recyclable fiber could rise from 17 percent to 44 percent, nearly tripling the material available for circular reuse.

    Why Upstream Waste Matters to Blank Buyers

    For decorated-apparel businesses, production waste translates directly into blank pricing and lead-time volatility. When a Bangladeshi garment factory loses nearly half its input fiber to waste, that loss is priced into the finished blank. Mills compensate by ordering more raw cotton, increasing energy and water consumption, and running longer production cycles all of which add cost. Those costs cascade down to the FOB price that importers pay, and eventually to the per-unit blank cost that a screen printer or DTG shop absorbs.

    Christina Meskers, a senior researcher at SINTEF who collaborated on the study, noted that European Union regulations are beginning to require textile waste collection and reporting, but enforcement mechanisms remain weak in supplier countries. "If the EU is to succeed in recycling a larger proportion of textiles, countries will have to shift their effort further up the value chain," Meskers said. That shift would require government authorities, brands, and manufacturers to collaborate on waste reduction at every stage from fiber processing to garment assembly.

    For blank buyers, this creates both risk and opportunity. Suppliers with inefficient cutting rooms or outdated yarn-spinning equipment generate more waste, which inflates costs and signals weaker process control. Conversely, mills that invest in automated cutting systems, digital fabric inspection, or closed-loop fiber recovery can offer more stable pricing and shorter lead times. The challenge is that most blank buyers lack visibility into these upstream processes. A t-shirt's hangtag might list fiber content and country of origin, but it rarely discloses yarn waste rates or cutting efficiency.

    How Print Shops Can Audit Supplier Efficiency

    Decorated-apparel buyers can demand and verify upstream efficiency through targeted supplier audits and certifications. The study's authors recommend focusing on three production stages where waste is highest: yarn production, fabric weaving, and garment cutting. Each stage has measurable efficiency benchmarks that buyers can request in supplier documentation.

    In yarn production, ask suppliers for fiber-to-yarn conversion rates. A well-run spinning mill should convert at least 90 percent of input fiber into usable yarn; anything below 85 percent suggests outdated equipment or poor process control. In fabric weaving and knitting, request fabric yield per kilogram of yarn. Efficient mills minimize selvage waste and off-quality fabric through automated tension control and real-time defect detection. In garment cutting, demand marker efficiency reports the percentage of fabric used per garment. Modern CAD-based cutting systems achieve marker efficiencies above 85 percent; manual cutting often falls below 75 percent, wasting one in four meters of fabric.

    Third-party certifications can also signal upstream efficiency. The Global Organic Textile Standard (GOTS) and OEKO-TEX Made in Green both require suppliers to document waste streams and implement reduction targets. While these certifications focus primarily on chemical safety and environmental impact, they also audit production efficiency as part of their supply-chain traceability requirements. Buyers can request certification documents and cross-check waste metrics against industry benchmarks.

    For smaller print shops without the leverage to audit suppliers directly, working with blank distributors that maintain supplier scorecards is a practical alternative. Distributors like S&S Activewear and alphabroder publish sustainability reports that include supplier waste metrics and efficiency targets. By choosing blanks from distributors with transparent supply-chain data, decorators can indirectly support upstream waste reduction without managing audits themselves.

    Industry Outlook

    The study's findings arrive as Bangladesh's garment sector faces mounting pressure to improve efficiency. The country exported $47 billion worth of apparel in 2024, much of it basic cotton tees and fleece blanks destined for decoration. But rising labor costs, energy prices, and environmental compliance requirements are squeezing margins. Mills that reduce fiber waste can offset those pressures by lowering raw-material costs and improving throughput.

    For decorated-apparel buyers, the next 18 months will likely bring more supplier consolidation and price differentiation. Inefficient mills with high waste rates will struggle to compete on price, while automated, low-waste facilities will gain market share. Buyers who track supplier efficiency metrics now will be better positioned to lock in stable pricing and avoid supply disruptions as the market shifts.

    The research team also highlighted a longer-term opportunity: closed-loop fiber recovery. If production waste could be captured and recycled back into yarn, the effective fiber loss could drop from 44 percent to below 20 percent. Several Bangladeshi mills are piloting mechanical recycling systems that shred cutting waste and blend it with virgin cotton. These systems are not yet cost-competitive at scale, but they represent a pathway to lower blank costs and reduced environmental impact.

    What This Means

    For Coimbatore's decorated-apparel sector, the lesson is clear: blank quality starts before the garment is sewn. Yarn waste, fabric yield, and cutting efficiency are upstream variables that determine blank pricing, lead times, and consistency. Print shops that treat blank sourcing as a passive commodity purchase will absorb hidden costs and supply-chain risks. Those that demand transparency through supplier audits, certifications, or distributor scorecards can identify lower-cost, higher-quality blanks while supporting waste reduction across the supply chain. The next time a blank supplier quotes a price, ask what their marker efficiency is. If they can't answer, find one who can.
