Fabric choice now drives t-shirt sales as DTF opens polyester market
Print shops are rethinking blank selection as DTF demolishes old fabric barriers and sustainability claims become table stakes for online sellers.
The fabric underneath the print now matters more than the design on top. As online t-shirt sellers face rising expectations around quality and sustainability, blank selection has shifted from an afterthought to a revenue driver. Meanwhile, Direct-to-Film technology is dismantling the old fabric-print method matrix, letting decorators print vibrant graphics on polyester just as easily as cotton a shift that's opening the sportswear and athleisure segments to small-batch custom printing for the first time.
Print Method Compatibility Is No Longer a Hard Limit
For years, fabric choice meant picking a side: cotton for DTG, polyester for sublimation, and hope your customer's application fit the decision. DTF has changed that calculus entirely. Unlike DTG, which relies on water-based inks that absorb poorly into synthetic fibers, DTF prints the design onto a film first, then heat-presses it onto any fabric type. The result is sharp, vibrant prints on cotton, polyester, blends, and performance fabrics without the need to stock separate blanks or run separate workflows. Lightweight fabrics (120-160 GSM) work well for warm climates and budget promotions, while mid-weight options (160-180 GSM) serve as the everyday workhorse for casual wear and versatile custom tees. Premium retail brands cluster around 180-220 GSM, where softer fabric feel meets high durability and strong customer demand. Heavyweight fabrics (220+ GSM) anchor streetwear, oversized fits, and structured high-quality tees that command higher price points.
Softness and drape matter especially for relaxed and oversized styles, which continue to dominate lifestyle and streetwear segments. Combed ring-spun cotton, tri-blend fabrics, and cotton blends create a smoother, more relaxed look compared to stiff, low-density basics. Ring-spun cotton uses twisted fibers for a softer, stronger, smoother yarn than regular cotton, while combed cotton removes short fibers and impurities for an even cleaner finish. Combed ring-spun cotton combines both processes for added comfort, durability, and a premium feel that justifies higher retail prices. Sustainability Claims Require Fabric Certifications to Hold Weight

Certifications like GOTS (Global Organic Textile Standard), OEKO-TEX, and GRS (Global Recycled Standard) verify claims around organic or recycled materials across the textile supply chain, from mills and fabric suppliers through to finished garment manufacturers. For sellers using certified materials, clear communication of those credentials builds trust and helps buyers feel confident in their purchase.
Popular lower-impact fabric options include organic cotton, recycled polyester, hemp blends, and TENCEL™. Organic cotton supports more responsible farming practices with fewer synthetic chemicals, while recycled polyester reuses existing materials to reduce plastic waste. Printful highlighted that on-demand printing enables a "Zero Inventory" philosophy, where garments are created only when there's a confirmed buyer. This model drastically reduces the environmental footprint associated with overproduction and international logistics a core issue in fast fashion's waste problem. The traditional "mass produce and discount" model generates roughly 92 million tons of textile waste every year, much of it from overproduction and unsold inventory. By enabling decentralized, local production through print-on-demand, custom apparel sellers are building a more responsible fashion ecosystem one order at a time.

Fabric selection has become a strategic lever for differentiation as digital printing technology erases old compatibility barriers. Screen printing still commands approximately 14 billion impressions annually, with nearly 6 billion impressions in run lengths below 1,000 units a segment increasingly vulnerable to digital capture. Roughly 30% of this volume includes polyester and blended materials widely used in sportswear, exactly where DTF and next-generation DTG are gaining traction. As fabric variety expands and print method flexibility increases, decorators can serve niche applications without inventory risk or workflow complexity.

Print shops that understand the relationship between fabric weight, hand-feel, durability, and print method compatibility can guide customers toward blanks that deliver better results and longer garment life. With DTF opening polyester to high-quality custom printing and sustainability credentials becoming mandatory for many buyer segments, the days of defaulting to the cheapest cotton blank are over.
